    My EFI Conversion Recipe

    I am in the process of converting my '71 Kadett to EFI in preparation for the 24 Hours of LeMons Rally up the Pacific Coast this summer. It seems there are already some EFI conversations going on around here, but in this thread I'm going to stick to what I'm actually doing in this project. I am going document what I can to assist others.

    I will repeat that I am preparing this car for the 24 Hours of LeMons Rally. Keep that in mind when you perhaps rightfully object to some of the decisions I'm making. This is not THE ONLY way to fuel inject an Opel, but I think the bang-for-buck is substantial. LeMons Rally Build and Prep Thread

    The way I'm doing it:
    • Injection Type: TBI, 1bbl unit from a Chevy S10 with the 2.5L "Iron Duke"
    • ECU: Megasquirt-II on a v3.0 board
    • Fuel System Plan-A: Swap an EFI tank from a different vehicle, based on dimensions I'm looking at a Subaru Loyale or Geo Tracker tank
    • Fuel System Plan-B: Add a return line to the stock tank, run an in-line pump
    • Ignition: Direct coil control by the Megasquirt, using a distributor with the advance mechanism locked-out and fitted with a Pertronix Ignitor


    Phase 1: Proof Of Concept - current
    This car ran when I purchased it years ago, but was disassembled to replace the clutch and I never finished putting it back together. The first step was just that. Finish putting it back together and get the engine started how it was. I accomplished that. The difference in the configuration this time was the addition of a crusty eBay header and a 2-1/4" exhaust system.

    After I confirmed that the engine was still viable, I set about some prerequisite upgrades and testing. I installed a pertronix ignitor and pertronix coil. For the ignitor to work correctly, I ran a new power lead to the coil to replace the resistor wire so that the ignitor would have full voltage (per installation instructions). The ignition coil is now protected by an external ballast resistor.

    Before installing my header, I welded an O2 sensor bung into it. I installed an Innovate MTX-L Wideband O2 Sensor and also partially installed my Megasquirt 2 board in a fuel-only configuration to make sure that it was correctly registering the RPM input from negative coil post, and whatever sensors could be attached. I also had a friend TIG weld a bung into my thermostat housing for a coolant temperature sensor. The Megasquirt read RPM, CLT, and O2 inputs correctly. Next step is to add the rest of they system - the throttle body.

    The throttle body will need an adapter plate to bolt in place of the Weber. I had a friend mill a piece of 4"x4.5"x0.75" aluminum for me. He offered to CNC the final product, but for the proof-of-concept test I made the plate using my little drill press. Turned out adequately.

    Phase 2: Fuel System
    Added a return line tube to the original tank. Tube runs from the highest point of the tank to the bottom, bent to clear the fuel level float. TIG welded in place by my master TIG weldor friend. The original feed line is being used for the return line. Tank outlet was converted to an AN-6 fitting. New stainless braided AN-6 line was run the full length of the car with an inline EFI pump and filter behind the axle. Pump is a Walbro GSL394 with AN-6 fittings installed. Throttle body fittings were also converted to AN-6.

    Phase 3: Fuel-only road tuning
    Car has been started with the EFI. Fine tuning needs done, however the driveline and torque tube need overhauled before any real driving takes place. Could be a couple weeks before driveline is returned and road tuning is done.

    Phase 4: Control Timing
    Lock-out advance mechanisms
    Reconfigure Megasquirt for VR input and coil control

    Phase 5: Dyno Tune

    I have my adapter plate "finished", I made some mistakes, but it will be functional. A friend might CNC a final product for me if I draw it up. Tech-4 aircleaner almost looks like it belongs.

    Earls fittings for putting AN-6 fittings on GM TBI:
    Inlet - 991955
    Return - 991954

    Waiting for Amazon to deliver my tubing bending tool, then I'm going to tweak some old Trooper fuel line and have it TIG'd into my Opel tank for a return line.

    Packaging and availability/cost. MPFI is better in every other way. If I had an Opel OEM multiport manifold, I would use it. I might fabricate my own, but TBI gets you 90% of the advantages of EFI over carb. MPFI is a refinement above and beyond.

    I believe Todd (OpelsUnlimited) sells injection manifolds for $50. Stripped but that's a start.

    I think the stock EFI didn't have an actual fuel rail. When I disassembled mine for powdercoating I remember it being a series of Tees and clamps.

    I do plan on making a fuel rail when I put mine on. I've yet to actually plan it all the way out yet.

    FYI, I have everything installed and wired, except for the fuel system. Working on that now, hopefully finish up tomorrow and turn the key.

    Idle and richness are solved. Reset the required fuel calculations (injector size/quantity, engine size, etc) and enabled/adjusted Idle Air Control. The idle valve was just parked in a too-open state on first start.

    Thanks! I wish my driveline and torque tube weren't so bad, I would be driving it today. Also it's going to start raining soon and this car leaks pretty bad.

    I have penty of other things to work on. I'm glad I can start cleaning up my wiring and plumbing mess now.
